How can factory engineers detect remarked, counterfeit, or refurbished automation components before installation?

5-point physical optical inspection guide for industrial automation components. Screen remarked ICs, acid-washed modules, and re-tinned pins under 4K microscopy.

Direct Engineering Summary

Counterfeit and remarked automation components primarily consist of scrap-pulled, repaired, or lower-grade units that have been cosmetically re-surfaced and re-labeled to mimic factory-new hardware. Engineers can reliably screen fake hardware by inspecting five physical markers under 4K optical magnification: (1) Laser etching edge quality and depth; (2) Mold cavity indents and texture uniformness; (3) Pin straightness, solder meniscus consistency, and re-tinning ridges; (4) Manufacturer barcode label typography and UV anti-counterfeit watermarks; and (5) PCB conformal coating continuity around terminal headers.

How Counterfeit Industrial Modules Are Produced

Unlike consumer semiconductors where completely fake dies are fabricated, industrial automation fraud is dominated by "Remarked Scrap Pulls" and "Cosmetic Overhauls".

Unscrupulous operators take damaged or decommissioned units from scrap recycling centers, wash the enclosures in acid or chemical solvents to remove scratches, grind off the original laser markings with fine abrasives, and re-laser high-spec catalog numbers (e.g. turning a standard S7-1200 1212C into a high-spec 1215C, or rebranding an older hardware revision to the latest active firmware release).

The 5-Point 4K Optical Inspection Checklist

  1. 1 Checkpoint 1: Laser Etching Micro-Texture — Authentic OEM laser markings (Siemens, Rockwell, Omron) possess crisp, consistent dot-matrix or vector burn depths. Re-lasered surfaces exhibit ghosting, irregular character kerning, or micro-directional sanding grooves from mechanical surfacing.
  2. 2 Checkpoint 2: Mold Cavity & Ejector Pin Symmetry — Examine the circular ejector pin impressions on plastic enclosures. Authentic parts have sharp, clean edges with identical mould cavity numbers. Sanded housings show softened radii and uneven wall thickness.
  3. 3 Checkpoint 3: Pin Lead Finish & Re-Tinning Flaws — Factory pins have uniform electrolytic plating. Unofficial re-tinning leaves solder dripping tears, meniscus pooling at the plastic shoulder, and oxidation puddles under 50x optical zoom.
  4. 4 Checkpoint 4: Barcode & QR Code Syntax Verification — Scan the 2D DataMatrix code with an industrial barcode reader. Verify that the decoded alphanumeric sequence strictly matches the plain text serial number, plant code, and date matrix encoded on the label.
  5. 5 Checkpoint 5: Terminal Header & Solder Joint Verification — Examine the terminal block connection pins. Decommissioned pulls almost always show mechanical bite indentations from screwdriver terminals or oxidation within spring-clamp contacts.
Inspection TargetFactory Original StandardCounterfeit / Remarked Scrap Fingerprint
Laser Marking Even depth, no surface discoloration, crisp kerning Ghost font shadows, sanded surface striations, blurred edge burn
Terminal Pins Uniform electroplated tin/gold, razor straight Solder meniscus pooling, irregular thickness, screwdriver bite marks
Enclosure Seams Ultrasonic sealed seams, flush assembly tolerances Pried open tabs, glue residue, micro-cracks along latch points
Label Adhesive High-tack industrial polyester, crisp thermal transfer Paper labels, bubbling edges, font weight deviations, no UV watermark
Internal Hardware Original factory PCB revision and conformal coating Hand-soldered rework wires, mismatched capacitor brands, missing potting
